Hidden Costs of Poorly-Designed Structural Works

We've watched homeowners pay $80,000 to $120,000 to fix structural failures that started with a $15,000 "savings" on proper engineering. The cracks appear 18 months after completion. The ceiling develops a visible sag. Doors that closed perfectly during handover suddenly jam. These aren't cosmetic issues—they're symptoms of load-bearing mistakes made during the build, and by the time they're visible, the damage is structural.

In our 15 years doing landed rebuilds and A&A works, we've been called in to assess dozens of these situations. The pattern is always the same: someone tried to save money on the parts you can't see, and now the entire home is telling them exactly where those shortcuts were taken.

What Actually Causes Structural Movement in Landed Homes?

Structural movement happens when the loads aren't going where the original design assumed they'd go. When we remove a wall during A&A works, we're not just taking down plaster and brick—we're potentially removing a load path that's been carrying the roof, the upper floor, and everything on it for decades.

The three most common causes we see:

  • Undersized beams replacing load-bearing walls — A 150mm RC beam where calculations called for 225mm. It holds. For now. Then it starts to deflect under sustained load.
  • Inadequate foundation support for new loads — Adding a third storey without proper piling assessment. The soil under your landed plot isn't uniform. If the new load exceeds bearing capacity, settlement is inevitable.
  • Poor load transfer detailing — The beam is the right size, but the connection to the column wasn't detailed properly. Movement happens at the junction, and that's where you see the first cracks.

We always involve our in-house Qualified Person (QP) at design stage for exactly this reason. The cost of getting the structural calculations right is $8,000 to $15,000 depending on complexity. The cost of fixing a sagging floor after the fact starts at $60,000 and involves propping, underpinning, and often complete reinstatement of finishes.

How Do Cracks Tell You What Went Wrong?

Not all cracks are equal. Hairline surface cracks in plaster are normal settlement. The cracks we're talking about are different—they're wide, they're growing, and they follow predictable patterns that tell you exactly what's failing underneath.

Diagonal cracks from corners of door/window openings: This is shear failure. The lintel above the opening isn't handling the load, or the opening was cut without proper reinforcement. We see this most often when homeowners have "just removed a small wall" without checking if it was load-bearing.

Horizontal cracks along wall-ceiling junctions: The ceiling or floor slab is deflecting. The beam supporting it is either undersized, or it's experiencing creep under sustained load. If the crack runs the full length of a room and you can fit a coin in it, the slab is sagging.

Vertical cracks in external walls, especially near corners: Foundation settlement. One part of the house is sinking faster than another. This is the most expensive to fix because it means underpinning or micropiling, and it usually indicates the soil investigation was skipped or the foundation design didn't account for actual ground conditions.

On one of our past reconstruction projects, we were called in after another builder had "completed" an A&A. The homeowner noticed a crack above the new kitchen island. When we opened up the ceiling, the beam supporting the second floor had deflected 45mm. It should have been a 300mm deep RC beam. They'd installed a 200mm steel I-beam with no engineer's endorsement. We had to prop the entire floor, remove finishes, install the correct beam, and reinstate. Final cost: $95,000.

Why Does Ceiling Sag Happen Even After TOP?

Temporary Occupation Permit (TOP) doesn't mean the structure is performing correctly—it means it met minimum code requirements at the point of inspection. Deflection and creep happen over time, especially in the first 24-36 months after loading.

Concrete creeps. That's not a defect—it's material behaviour. A properly designed RC slab accounts for long-term deflection under sustained load. But if the slab is undersized, or if the reinforcement detailing is wrong, that deflection exceeds acceptable limits. You get sag.

We've seen this most often in A&A projects where the original timber-frame roof was replaced with an RC slab to create a rooftop terrace. The perimeter beams were sized for the old roof load (dead load + wind), not for the new slab, waterproofing, screed, tiles, planters, and people. Two years later, the ceiling below starts to bow.

The fix involves installing additional beams or columns, which means hacking through finished floors and ceilings. If the sag is severe, we sometimes have to jack the slab back to level before installing permanent support—that's a $70,000+ exercise.

What's the Real Cost When You Add Up All the Fixes?

Here's what we typically see when we're brought in to remediate poor structural work:

  • Structural engineer's assessment and design: $12,000 - $18,000
  • Hacking and removal of finishes to expose structure: $8,000 - $15,000
  • Installation of new/additional beams, columns, or underpinning: $40,000 - $80,000
  • Reinstatement of finishes (floor tiles, ceiling, paint, etc.): $20,000 - $35,000
  • Temporary accommodation during works: $6,000 - $12,000 for 2-3 months

Total: $86,000 to $160,000, depending on severity.

That's two to three times the cost of doing it right the first time. And it doesn't include the stress, the displacement, or the fact that your home has now been structurally compromised once—which affects resale even after remediation.

How Do We Make Sure This Doesn't Happen on Our Projects?

We don't quote structural work without a site visit and proper load assessment. That's non-negotiable. When a client comes to us wanting to remove a wall, extend a floor, or add a storey, the first thing we do is get our QP involved.

Our process:

  1. Structural survey: We inspect existing conditions, check for existing cracks or movement, and identify load-bearing elements.
  2. Load calculations: Our QP calculates dead loads, live loads, and load paths for the proposed works. This includes soil bearing capacity if we're adding load to the foundation.
  3. Detailed drawings: We produce structural drawings showing beam sizes, reinforcement schedules, and connection details. These form part of the BCA submission.
  4. Supervision during construction: Our QP inspects at critical stages—before concrete pour, during rebar placement, and after formwork striking.
  5. As-built documentation: We hand over a full set of structural drawings showing what was actually built, not just what was designed.

This process adds 3-4 weeks to the pre-construction phase and costs $15,000 to $25,000 depending on the scope. But it means we can give you a warranty on the structural performance, and you won't be calling us in two years because the floor is sagging.

When Should You Insist on Seeing Structural Calculations?

If your builder is proposing any of the following, you should be seeing stamped structural drawings and calculations from a Professional Engineer before work starts:

  • Removing any internal wall on the ground floor
  • Cutting into any RC beam or column
  • Adding a storey or extending a floor slab
  • Installing a new staircase that requires cutting through the slab
  • Building a basement or extending the foundation footprint
  • Adding significant point loads (e.g., a rooftop pool, heavy stone cladding)

If the response is "don't worry, we've done this many times" or "the wall isn't structural"—but there's no calculation to back that up—walk away. We've seen too many "experienced" builders get this wrong, and the homeowner always pays the price.

Is it normal for some minor cracking to appear in the first year after renovation?

Hairline cracks in plaster or paint, especially near joints between old and new work, are normal. They're cosmetic. Cracks wider than 1mm, cracks that are growing, or cracks that run diagonally from openings are not normal—they indicate structural movement. Without that documentation, you're in a legal grey area.
